I only installed (1) new POS, but I reapplied the heat conductive paste to the old POS as well.
Everyone should consider doing this to to their POS even if they don't have a problem because I found that the factory paste had dried out.
I believe that overheating is what is causing the POS failures.
To the backside of the POS bracket, I added 2 heatsinks. Hopefully this will keep them cooler and increase their lifespan.
Here is the failure analysis on the bad POS.
This shows the poor application of thermal grease.
This x-ray of the POS doesn't really show us anything.
Here is what it looks like inside of the POS.
The red arrow is pointing to the broken bond wire. You can't see the break without a microscope.
The arrow in the photo below points to the bond wire break. The black is from arcing after it broke. This is probably from a manufacturing defect.
Here is a photo of the POS used on my '01 A6 2.7t. Look familiar???? They are mounted to the plastic airbox. Seeing this I though Audi can't think there is an
overheating problem if they are mounting it to plastic. However...
Looky here. It has a heatsink on the bottom side that is exposed to the nice cool intake air inside the airbox.
